Pallet Repair vs. Replacement:A Cost-Benefit Analysis
When should you repair a pallet and when should you replace it? The answer isn't always obvious. Here are the numbers.
The repair-or-replace decision is one that every pallet user faces regularly. The answer depends on several factors: the cost of repair, the cost of replacement, the pallet's remaining useful life, and your specific quality requirements.
As a general rule: if the repair cost is less than 50% of the replacement cost, repair makes economic sense. A typical board replacement costs $1-3 in labor and materials. A stringer repair costs $3-5. If a new pallet costs $12-15, repairs under $6-7 are clearly worthwhile.
But economics isn't the only consideration. Safety must come first. A pallet with compromised structural integrity — cracked stringers, multiple broken boards, or severe decay — should be retired regardless of repair cost. The liability risk of a pallet failure far exceeds any repair savings.
The environmental calculus strongly favors repair. Repairing a pallet produces approximately 2 kg of CO₂ equivalent, compared to 31 kg for manufacturing a new replacement. Multiplied across thousands of pallets, the difference is enormous.
Quality requirements matter too. If your application demands Grade A pallets, the cost to repair a heavily worn pallet to Grade A standards may exceed replacement cost. In this case, the worn pallet can be downgraded to Grade B or C for less demanding applications.
